A packaging machine had a linear guide that wore out in 4 months. The rail was a standard 25 mm profiled guide, running 12 hours a day. The customer used a high-quality lithium grease, applied every week with a grease gun. The rail manufacturer specified a special oil, not grease. The customer thought all lubrication was the same. The rail had pitting in the middle section, where the carriage traveled most. The ends looked new.
The lithium grease was too thick for this application. The rail carriage has small rolling elements (balls, 4 mm diameter). The grease couldn’t flow into the ball-race contact. It sat in the end seals and hardened. The balls ran dry on the raceway. The pitting started after about 2 million meters of travel. The ends of the rail looked new because the carriage reversed there — the grease got squeezed out at the ends and didn’t reach the loaded zone in the middle.
We switched to the manufacturer’s specified oil (a light ISO VG 68 way oil, not grease). We installed an automatic oiler that drips 1 ml per day onto the rail. The pitting stopped. The rail now lasts 3 years. The automatic oiler costs $80. The rail replacement costs $600 plus downtime. The customer was skeptical at first — they thought grease was “better” than oil. But for a high-speed linear guide with small balls, the oil needs to flow. Thick grease doesn’t flow. It just sits there and looks like it’s lubricating.
The end seals on the carriage were also hardened with old grease. We cleaned them with solvent and replaced them. The new oil flowed through the carriage properly. If you have a linear guide that wears out in months, check the lubricant type. Don’t assume grease is always right. The manufacturer’s spec is there for a reason. And if you’re applying grease by hand, you’re probably not getting it where it needs to go.
