A packaging line complained that the loading cylinder took 1.8 seconds to extend. The spec called for 0.5 seconds. The maintenance team replaced the valve twice. They went from a 1/4″ valve to a 3/8″ valve. They changed the seal kit. They checked the compressor (8 bar, fine). Nothing helped. The cylinder was a 50 mm bore, 200 mm stroke, and the valve was mounted 3 meters away with 6 mm tubing.
The bottleneck wasn’t the valve. It was the tubing. At 6 bar supply, the air has to travel 3 meters to get to the cylinder. The 6 mm ID tubing has a pressure drop of about 1.5 bar at the required flow. By the time the air reaches the cylinder, it’s at 4.5 bar instead of 6 bar. The cylinder moves slower because it has less pressure. And the exhaust air on the return stroke has to travel the same 3 meters back through the same 6 mm tubing. The back-pressure slows the return even more.
The fix was not a bigger valve. It was a bigger tube. We replaced the 6 mm tubing with 10 mm tubing between the valve and the cylinder. The pressure drop dropped from 1.5 bar to 0.2 bar. The cylinder saw 5.8 bar. The extension time dropped from 1.8 seconds to 0.6 seconds. We also added a quick-exhaust valve directly on the cylinder cap. The exhaust no longer travels 3 meters back through the tubing — it dumps to atmosphere within 100 mm. The return stroke dropped to 0.4 seconds. Total cycle time was under 1 second.
The valve was fine. The original 1/4″ valve had a Cv of 0.6, which flows enough for a 50 mm cylinder at 200 mm stroke. The problem was always the tubing. The maintenance team kept replacing the valve because that was the part they could access and swap. The tubing was hidden behind the machine frame. Nobody looked at it.
This is a pattern I see often. When a pneumatic actuator is slow, the first suspect is the valve. But the valve is usually the cheapest part of the system. The tubing, the fittings, the pressure drop — those are the real constraints. Next time a cylinder is slow, measure the pressure at the cylinder port, not at the valve outlet. If the pressure is low at the cylinder, the tubing is the problem.
